So what do you mean by a full rebuild? what other parts should i rip out while the tranny is freed up? and... this is a result of the switch burning out the 1st time... i just never had the time to fix it, and it's not like i'd pay someone to do it for me :-p i just bought a new car instead... makes sense right? oh yeah, so i was inspecting the other side of the tranny (the stuff that doesn't come out when you pull the rear end) and the thinger that goes into the clutch pack looked like it got a little aftermarket heat treating a little blued..... it's good for it right? so yeah, i guess if i do what nipster says, what do i need to do to rebuild the sucker? :cool:

Alright, so i have the rear extension housing sitting in front of me right now... what does a burnt out clutch pack look like? :-p and... is there a way to test the solenoid? i'm assuming if i ground the casing, and run +12v to the solenoid, the clutch pack should open up... assuming there'd be ATF there... but i should hear it do something, right?

a while back there was a link, to a website where someone dropped out the 4eat, and tore it apart to replace the duty c and the clutch packs. I've searched here, google, can't seem to find it, anyone know where it is? If not, does someone want to give me a quick run-down of how to do it? I'm planning on doing it w/ the trans still in the car, i'll get lots of pics & post it in the USRM if someone tells me the general gist of it. so far i pretty much know, the back end of the tranny & the drive shaft come out... and that's it :-\ any special tools needed to get the clutchpacks out? if i remember the solenoid is just bolted in place. Nevermind.. i'm stupid found em

So i dug out the ol' impreza tonight.. and i must say, she looks alot angryer than i remember... I feel like it's saying "where are my lights you punk!" and yes.. the snorkle is gone.. took it off, going to patch the hole i never really had use for it, only truely used it twice, once when the whole car just floated for a few feet, and the other time i was driving up a small river and if it gets taller... no need for the snorkle... not to mention someone dropped the old exhaust system on it and shattered on of the joint.... eh so, she's back in buisness, started up like a champion, the ol' EJ22 is still purrin' like a kitten, although.. the 4EAT is still all sorts of angry, getting parts for that tomorrow. I'm excited to be able to work on something again! (i started messing with the OBXT.. had to restrain self..... ) so... first operation: create solid models of the suspension

yeah.. i'd get most of the fluids changed out if you don't know when the last time it was done... diff's are relitivly forgiving, but it can be amazing how much smoother a ride you'll get when you change out all your fluids. Glad to hear that the torque bind went away, sometimes it takes more than one flush to get all the junk out of there.

Alright.. i had to go digging through my archives... but i found a few good ones .

If you use a regular old switch, it will most likely burn out... if you use a relay, you will most likely have much better luck. the problem is that when your switch burns out, your vehicle is stuck in '4eat-4wd' aka torque bind, etc... if you drive around like this (for of like i did for 200 miles towing a trailer on the highway ) you'll end up burning the crap out of your center diff clutchpacks.... it's especially hard to notice when you have a massive tranny cooler... so the trans temp light doesn't come on... and it just chews itself up... not a good time...

if you can get me dimensions of the geometries, i can build up the solid models real quick.

The answer to your question is: No, noone's used AL tubing before, give it a try, if it cracks, let us know. Good luck with it, and make sure to clean the snot out of the AL before welding it that's my only advice..... but carbon fiber would be dead sexy....
