im thinking of getting a gear set for the 5th gear that will bring the rpms at 65 down a bit... mind you that i will have the rear of the trans apart to put in a new viscous coupling for the awd... so might as well do the 5th

 

now the questions

 

which model and yr the 5th gear will fir my 96 4.11?

 

any 5th gear "how to" around here, yes ive searched and nothing

I believe to get the 5th driven gear off of the lower shaft it has to be disassembled. There are needle bearings and thrust bearings on the pinion shaft (the inner) that will be damaged by a puller. I think there is a crush washer in there that has to be replaced when put back together.

Do you have the FSM for your car? If not, you will want to get it as it will have all the info you need.

 

Also if you can find your trans code on this list http://northursalia.com/techdocs/trannychart/trannychart.html It has gear ratios listed.

You may be better off to get a 3.9 FDR trans and rear diff, rather than try to swap. It would certainly be easier.

You will need to disassemble the trans to do this properly. Pinion shaft has to be removed from the sleeve that the gearset is held on.

 

You should look for WRX 5th gearsets and possibly late Forrester although after 98 the center diff and overall length changed. I assume pinion shaft changed but gearset itself may still interchange?

 

IIRC Your current 5th is .780 , so your looking for a gearset with a lower number = taller ratio.

 

3.9 ratio trans would yeild similar results on the freeway, but your 1st gear will be taller too. Not good if you have an Outback, or oversized tires.

You could use the 5th gear out of a same gen regular Legacy L or GT as well. Don't think any mods necessary ether but don't quote me. IF I remember right, the only difference is the 5th gear set and diff gear itself between the Outback and Legacies. The Outback got the higher 5th gear set to compensate for the larger tires. You could go down to the 3.9 diff, but then you gotta change out the rear too and from what I gather you would not be a happy camper. You can also swap out to the 4.44 diff from the automatics but that's going the other direction.
